1977 F-250 Highboy project:

Engine:521 cubic inch Big Block Ford V8.

Cylinder Heads: 1970 Lincoln D0VE iron heads, ported/polished, new springs and SCJ-style stainless steel valves, and aluminum roller rockers

Carburator: Holley Street Avenger 870cfm 4-barrel

Intake: Holley/Weiand Stealth aluminum intake ported to match the heads

Transmission: Ford C6 Auto, with shift kit and 2,600 stall torque converter

Front Axle: Dana 60 with a 4:10 gear ratio and electric or air locker, chromoly shafts, upgraded U-joints/driveshaft, driveshaft cage

Rear Axle: Dana 60 with a 4:11gear ratio and a Detroit Gearless Locker, upgraded U-joints/driveshaft, driveshaft cage

Transfer case: New Process 205, upgraded center driveshaft/U-joints, driveshaft cage

Cab: Mostly stock

Box: Longbox with dual tanks

Frame: All rivets replaced with bolts. Industrial grade zinc primer. Painted black.

Exhaust: L&L Headers and Cherry Bomb header mufflers going to 3-inch side pipes

Suspension: Skyjacker lift springs and shocks...8-inches total lift (with tires), traction bars on rear axle

Tires: 

Wheels: 16.5-inch, black

Exterior: Ford Blue

Interior: Tan, Blue, and Black

Made some changes to the project to make it a little stronger...

Will have some more news on the build once we finish up the chassis. Some things are still taking us forever, and it ain't gonna get any cheaper as we go. Got $13K into it so far, and we figure it will take another $15K to finish it up right.

frame is stripped, transfer case is out...frame will be blasted soon, and then we gotta make some crossmembers and drill out a ton of holes, then everything will be blasted one last time, painted, and assembled.

Found a Dana 60 front axle with 4.10s out of a 91' F-350...$700, hope it works out...

Well that axle won't fit. The only axles that will work are from 78'-79' F250s/F350s...Only 30+ years old, shouldn't be that hard to find.:whatever::hairpull::bang:

^^^Found out why it seemed so loud...one of the batteries fell off the fender, and was sitting on a pulley. Also there was a spare cable in there that was hitting the fan blade. I guess I should've checked under the hood before starting it. Oh well, problem fixed, it idles whisper quiet now. Drove it around some, too. Nice little truck, very easy to drive. Axle swap hopefully this weekend...

I finished tearing down the Dana 60 front today. Gears are fine, bearings and axle splines look good. The case still needed to be spread to remove the diff, so that's a good sign. Those U-joints are huge compared to the D44 ones. Inner shafts are 35-spline 1.5" diameter. The spindles and inner knuckles are also much heavier. The only thing left to do is to try to remove the king pins from the inner knuckles.

Big stuff and a filthy mess tearing it apart, I can't believe people have actually had to repair this stuff out on the trails with hand tools. Maybe the truck should have onboard air so I can carry an impact with. We'll see...

Got the outer knuckles and the pinion removed. King pins will have to come out later, they take a 7/8" hex key, and are torqued down to like 600 ft. lbs...

I'm gonna try to make a ring gap grinding fixture so the engine can be assembled, I'll post some pics if it works out.

Time to get the axles and suspension bolted in, check for steering, and measure for the bars in the rear. Hopefully there should be some kind of visible progress soon.:doh:
